In terms of exhaust removal, up here everything is so rusted nothing will get the nuts off except a dremel with a cut off wheel. 10 minutes under the car and it's all done and out! Buy new bolts. You weren't going to reuse the rusty ones anyway...
I assemble in place under the car keeping everything loose until the alignment is perfect. It can be very finicky. Then I tighten everything up. TBH, I have not installed a new exhaust on the 9-5, as it is tiring work under the car (I've done several complete c900 exhausts), so I don't have more tips than that general advice. I will say that the OEM exhausts from Eeuro etc (walker/starla) are not as corrosion resistant as the true saab parts, but they do go together very well and are cost effective. I would still love to find a sensible stainless system for this car simply from the perspective of rust avoidance.
