Sounds like an AC condensor leak. When you park your car after using the AC on a humid day, do you see water pooling under the car?
The warm humid air flows across the air coil before it's passed into the car. The coil cools the air and on humid days the water condenses and then is meant to drain out thru a small hose at the bottom of the plastic housing.
The hose gets plugged some times with mold that can grow in the housing. You mentioned a mildew smell coming from the Air. That was probably the start of the growth.
If you knew where the hose came out you could run a stiff wire up it to losen the gunk. That's probably what the dealer did and figured they took care of it. Probably didn't get it all and it kept growing back.
With a plugged hose, the water builds up to the point that it probably overflowed the housing and drained up front near the fire wall.
