I did the fix today as well, and am pretty happy. I haven't actually assembled everything yet as I am waiting for the new lever, but I made and tested the cpvc fitting.

I also made a sencond one with a taper so I coult put it in heat mode while I wait for the part. Warm toes are nice but a defroster that works is better!. I was getting cold air on everything on the driver side.

By the way, instead of making the hole in the heater box bigger, I made the cpvc piece smaller. I put it over a 3/8" socket extension and held it up to a belt sander (just a handheld one clamped to my workbench. It took a while and lots of test fitting, but in the end fits nice and I didn't haev to file on the heater box. I'd rather risk damaging a 10 cent part than a $1,200 one.
