Good news ! I found the click sound in the brake pedal !
Bad news... it's located at the actuating-rod/brake booster interface...
Good news ! I managed to get rid of the noise anyway !
Observations:
1- WIS has an error ! The brake pedal return spring is drawed the opposite of its actual (and functionnal) position on the pedal. Now I know why this spring was badly placed in my car, the SAAB tech that replaced the brake booster followed WIS to the letter, including misplacing the spring...
2- The pedal assembly has a nice little pivot (where the actuating rod meets it) that could be replaced, if one wanted to be real picky about the "play" there. But then, if the pivot is worn, then the pedal itself is worn too, mandating a complete pedal assembly replacement (BIG job, including removal of the dashboard/steering column...). That's why the pivot is not offered separately, I guess.
3- If the noise from the brake pedal does NOT comes from the switch (switches, because there is 2), then the noise from the clutch pedal DOES come from its switch. A little dab of dielectric grease and it is gone.
4- To get rid of the click noise at the brake pedal, I did two things:
a- removed the pivot, turn the adjuster/actuating-rod half a turn and reinstall. This way, I figured the wear would be moved elsewhere and maybe the noise too. Wishfull thinking I guess...
b- Then, carefully reinstall the big rubber grommet where this rod passes through the firewall. There is a deep groove in the grommet that is a pain to reinstall. You must work lying on your back, with the door sill in the middle of the back, with just one hand. A dwarf with mechanical skills would make a lot of money doing this... Bring a long flat screwdriver, it will be needed to help the grommet in place. But, I guess this is the biggest improvement, since the noise is barely perceptible now, even if it is still present on the other side of the grommet. Maybe it was just misinstalled by the previous tech ?
So Nathan, bring the Torx screwdriver, long-nose pliers, a flashlight and a flat screwdriver and hop under the dashboard. Listening to "Ici Vancouver", a jazz program from CBC would help a lot, when the going gets tough...
