sludge and a definate rattle....

It seems I am a sludge victim. I have a 02 Aero that was previously determined to have developed sludge at 42K (I have reciepts.. they cleaned the screen)... There was engine noise then and it seemed to quiet down some at the time. Now with another 30K, the oil light is coming on after driving 20 minutes and there is a definate "rattle" in the top of the engine. All this with oil changes every 3-5K.
My question, as the car is now not under the standard warrantee, and having not had a good reception at the dealership regarding Saab's extended sludge based warrantee. I am wondering if I could drop the pan and also remove the head cover to see if I can see what is going on?
From some experience in other engines, it seems like it could be a rod bearing wear situation? Does this seem logical? If so, what is involved in exposing the camshaft etc to have a look? I have some engine experience so some exploritory digging is not too scary for me.
