It does not sound like you have to tear the heater box out. if I understand correctly, it sounds like you have the internal piece of the shaft intact.
the easiest way to go is to order the machined Aluminum piece. you pop it in and re-calibrate (a few times maybe to get it right). it slides into the remaining bit of shaft, so there is no filing of the heater box, and no messing around with PVC.
you can of course fabricate something yourself. you have it apart already and you see how it works. you can probably rebuild it with the pieces you have, or you could fabricate it from scratch.
