Not cracking the windshield is your first successful step...Congratulations! The refit of the blower can be a tight fit with just enough clearance for the plastic squirrel cage fan. I had to replace my 1999 9-5 windshield and the installation seemed to leave even less clearance for the fan unit. I was able to temporarily extend the brush life of the original blower, but I cracked the aged plastic squirrel cage and ended up heat welding it to not unbalance it with a glue blob. A year later, I did have to spend the money for a completely new blower.
If your original blower gave up after the brushes wore out, you might have some overheating damage at the electrical connector. If the plug hasn't been melted, make sure the connections are cleaned up for best electrical conductivity with the new blower leads. Make sure you route the wires as they originally are or you might interfere with the closing of the clamshell dampers when you turn the ACC to recirculating air (i.e. - no fresh outside air).
Best of Luck,
Kirk D.
