I took the brushes back out and took a dremel sphere grinder bit to them (on slowest speed!) to shape the contact ends as close as possible to the old ones' curved worn-in shape thinking I'd get more contact surface sooner. the bad of that is the new brush wires aren't long enough to insert/remove while soldered so I had to unsolder and then resolder, etc. (BTW, the original solder took forever to reach melting point). re-installed. NO NOISE!! awesome! noticed of course after initial use on news ones there was very little contact being made. so could have been the small contact area even causing the brushes to vibrate and make the whining noise. ALL GONE! still has some burning odor smell but hoping that will go away in a few days of use.
another note: the new brushes from mcmaster are a different material. for filing down and grinding they are good in that they are softer. just wonder if they'll last as long as the harder originals. time will tell. I think I also probabyl took more off the length than needed so maybe I grinded a couple years off!
last note: the commutator contacts were clean (although I still swabed them with q-tips and alcohol) but somewhat grooved and definitely worn down a couple mm. so, hope this fix will get me another 5+ years and it's worth it. car is almost 10 so guess I did OK on the first ones. maybe by then eEuro will find a third party supplier for the fans.
thanks to everyone that had posted on this topic previously and for all the pics and instructions on fan removal. of course, the worst part is the wiper arms. jst keep working them and they eventually give up!
