I give up....The car is at my indie's shop for a professional assessment!! My previous attempt to apply epoxy to the pressure sensor plastic pedestal by working down through the underseat access panel was obviously a failure when I now dropped the tank. There was evidence of condensed fuel vapor between the epoxy putty and the tank plastic on the nearly inaccessible backside of the pedestal joint to the tank. With the tank out and fully accessible, I used a West Marine flexible epoxy that was recommended for plastic kayak repair (same polyethylene material as the gas tank). Ironic that the directions say that adhesion to plastic is greatly improved by first flame treating the plastic with a propane torch to slightly oxidize the surface....I decide to skip this step for my gas tank..!!!!! I did use a stainless steel wire brush and MEK solvent to rough up and clean up the surface however.
Anyway, after re-assembly and letting the patch cure overnight, I was disappointed to get the same "Tighten Fuel Cap " message on the SID, a pending 0224 "Small Evaporative Leak" OBD code and a fuel smell as usual. I've taken the car to my indie who says he has a $400 procedure to apply a vacuum to the tank and a rubberized patch compound that gets drawn into any crack. That is, if this is the real problem. I'm hoping for some less costly solution, but I doubt it.
And, at 156K miles I do need a clutch, whether from normal wear and/or oil contamination from a leak or two... $1,740 was my indie's quote...As a diehard DIY, it seems like a lot of money to me, but but an online repair cost estimator I found puts this cost for a clutch job just about in the middle range between dealer and indie shop charges for this Wash DC area.
