I have the pulleys I replaced along with the OE belt at 60K. They all roll smoothly and freely, and I was planning to limp along with the first replacement pulleys after the second belt change, checking the pulleys by feel at each oil change and rotating in the originals as needed.
Thanks to your post, I see that I can dig in and re-grease the originals, and simply rotate *them* in when I change the belt again.
As for the tensioner being over-tight: Yes, the tensioner is a "simple spring", but it's clearly a "clock spring" and is preloaded such that belt tension is nearly a constant over the normal range of motion.
As for belt selection, I have always had great results with Goodyear Gatorback serpentine belts. The belt is "cogged" which reduces the amount of stress in the rubber as the belt wraps forward and back. That said, the OE Hutchinson belt on my '02 was still in perfect shape when I took it off. Hutchinson claims on their web site to be the inventor of the serpentine belt.
