My 2000 9-5 Aero had heat coming out left side vent when running the a/c. I read many posts on this matter and decided to give it a try. (Thanks goes to Buck, where ever you are, who posted info on his PVC fix back in 1995) Here is what I recommend for a manually adjusted temp fix.

I used 1/2 inch PEX tubing that actually fit much snugger than 1/2 PVC pipe. Because the PEX tubing is smaller in diameter I did not have to widen the plastic box shaft hole that much in order to make it fit through. I cut approx. a 4 inch piece of PEX and used chop saw to cut aprox 1/2 slice on one end of PEX. I slide it through the shaft hole and lined up slice with existing broken yellow shaft. It slid on perfectly and snug. Once I connected the PEX shaft I started car and turned on a/c full blast. I then turned PEX tubing until I got only cold a/c air out of the left vents. I left the PEX tubing in place and now can actually manually adjust the temp now without using the geared motor which I removed. The only thing I will need to do next will be to buy a new plastc stop arm and attach, then button back up the motor and problem solved.

Cost to fix, $1.73 for 3 feet of PEX tubing from Home Depot. They did not sell shorter lengh tubing. Having full a/c now working on 98-103 degree days, priceless. If anyone needs help please feel free to contact me via this post.
