from what I've seen, Ford Fusions come from the factory with rust... at least the older ones I see around here (eg 2002, 2003 etc) are all swiss cheese unless they were carefully maintained! Mazdas, Kias, and Hyundais also... Audis are galvanized + seem to rust only if paint scrapes off + is left unpainted too long. Noticed the same on Volvos (all 10 year old models I'm talking about)... actually, a neighbour has a 1998 v70 where the paint has started flaking off behind the front fenders (a 6"x6" region on one side!) - like the paint is not well adhered to the metal - maybe because of the galvanization? most is not rusty, but he's left it a while + the zinc is getting used up... iirc (correct me if I'm wrong), 9-5 also is galvanized + I think I saw flaking paint once on one as well, but seems rare?
I agree, the common weak point on the 9-5 is in front of the rear fender. Bubbles from under the paint, so must work in from an edge? Other spots are the door sills... That said, even the never rustproofed ones that are 10 years old still look pretty good. that says something! true test is to see how they hold up after 20 years... our c900s were rust free after 10 years too, but not anymore... I think 9-5 might be a little better in that regard...
