You will definitely be one of the few and proud if you pull off a DIY heater box removal, fix, and reinstallation! (Please photo-blog it if you do.) I too have a '99 9-5 SE and it has been a battle to keep it 100% operational: the evaporator and compressor have both been replaced, I've replaced the broken plastic stop arm for the driver's side blend door shaft with a machined aluminum version (from Saab Services of S. Florida), and removed and rebuilt the recirculation motor assembly using a gear and joint lever repair kit from SKANDIX. When driving around town, I notice that the ACC is constantly cycling the blend doors, distribution flaps, and recirculation motors (especially the latter), and over tens of thousands of cycles probably accounts for the plastic parts fatigue that many of us have suffered.
