I decided the best course of action was a cut off wheel on an angle grinder for making the plunge cuts, and then leveling it all up with a flap disc. Numerous pages talk about sanding with a 50-80 grit paper, so I thought a flap disc might be good. Good like a chain saw when you want a scalpel.
The old seat has the black vent insert just about flush with the underside of the cushion. I decided this is ultimately why the seat foam fails (that and my weight!). I don't think there is a downside to leaving it a bit high, so I took off about 1/2 of the depth from the new foam, and that will allow the black bladder to protrude a bit, but more importantly it will give more foam on top of that.
Awaiting the super 77 to warm up and will then apply the black bladder to the foam, then the 2 clips to go back on to hold it all in place, and the fabric (which has a light plastic liner to make it somewhat air tight) over the top of that (technically under it).
After that, more 77 on the top to get the heating element back down, after fitting the foam back on the seat frame. Then its off to the garage to determine if I returned my hog ring pliers after the last time I did this (on my truck), and a potential trip to Home Depot.
With any luck it will be back together tonight and then headed back into the car (which is in storage).
The leather is in amazingly good condition. I've used pinnacle leather conditioner since I purchased it in 2004. It will get a couple good applications before it goes back into the car. That stuff has done well and the only sign of wear is where the corner of the side trim seems to have bitten into the leather. More photos to come!
