Ran into same roadblock working under the hood of my 2004 Arc to replace the expansion valve after A/C compressor seize and possibly contaminating all components with debris. After disconnecting the high and low side lines held with a single screw to the front face of the valve body, there are the two M5 recessed head cap screws going through the valve body and into a backplate that pulls the interior high and low side pipes tight against the O-rings in the back of the valve body. One screw came out with a bit of trouble, and don't use anything but a 4 mm hex tool for removal!! The second screw was seized from steel into aluminum backplate corrosion and twisted off at the beginning of the threads. The remaining threaded screw stub is about 3/4" and I'm waiting as a last try a special remover socket tool with internal rollers that might supposedly grip tight enough. It's a tight working space to do this against the firewall and things in the way. Another posting says the inevitable is to cut the lines and remove the interior evaporator and replace, but that sounds like not so easy either. If I don't break off the remainder of the screw stub I may well go ahead and put in as planned new compressor, condenser, expansion valve and all O-rings after doing evaporator and line flush and just try the one cap screw alone to hold and then do an overnight vacuum to see if it holds. WIS shows minimal 6 ft/lbs torque for clamping force of expansion valve. Sure hope success is found either way!! Been getting by in cooler weather with extra short serpentine belt trick to take compressor pulley out of the belt routing. Car is unusable during this "hotter then H**ll!!" summer spell!!
