I'm confused as to how the wrong sized rotor was on the car. The rotors could not be too small, because the caliper and pad would not line up. Are you sure that the dealer didn't say that they were too thin? When a rotor is close to the end of it's life, it will have thinned by close to 30% through friction wear.
