The guts are potted in epoxy, no water risk that I can see. Vary the gap by 10%, and the breakdown voltage of the spark gap varies by 10%. That is not significant. When on boost, the pressure in the combustion chamber can more than double relative to cruise, the breakdown voltage increases a lot, a lot more than variations dictated by spark gap. If you regap your plugs often and start the gap at .035", the DI will still fail. These DI's are just prone to failure. Heat has to be a major contributor, as with the life of any electronics run at high temperatures. Remember that it is quite insane to stick electronics between the camshafts of an engine.
