Had the same problem on my 1999 9-5 (86,000 miles) during the current Spring heat wave here in DC. I got the fan module out of the car and cleaned up the commutator, although the limited access to it with the pressed together motor frame did not allow me to do a really great job. I inserted a strip of emory cloth at the end of a squared off popsicle stick down one of the brush holders and hand rotated the armature shaft. The commutator still has score marks caused by the brushes picking up tiny bits of commutator material which eventually cut the grooves (known as "threading", I believe.) The slot in the side of the brush holder may have also been a culprit, as it will allow the brush to wear down only level with the slot through which the woven copper lead goes to be soldered to the motor. I threaded the lead up the center of the brush spring for 1/8" and then out the side slot to allow a little bit more use of the brush.
I'm anxious to find replacement brushes too, before my cheap fix wears out. The fan module is made by Valeo, but the motor is Siemens (French made model). So far, hard to get an internal parts breakdown to zero in on the copper graphite brushes. As I see it, these could be replaced without wrestling the module back out of the tight squeeze and deformation of the plastic squirrelcage again. It would sure beat the $325 that the dealer is quoting for a replacement fan module alone!!! Please pass on any info. on replacement brushes.
