That was my guess, that the bigger wheel would reduce the length, and it did, but not enough to avoid some rattle at the 2.3's traditionally shaky idle. There's no rattle anywhere above idle, and no obvious indication of slippage.

The 38008 is under 10mm bigger in diameter, I should have measured but was pressed for time. The edges aren't as high as the OE part, so I most of the extra size is added to the contact area's diameter.

I think the tensioner pulley swings up, so the amount of space is influenced by the length of the belt; with it pulled away I think there would be room to apply the belt (tensioner is smooth anyway). I noticed the standard pulley was also quite close when tensioned. Maybe that's the point, with the OE pulley's high edges, it may be a way to further protect the belt over the smooth tensioner.

Back to the belts...the Gates catalog has everything online, with a pretty comprehensive attribute database (and interchange to everyone else), but it's time-consuming to search...it's built to find precisely what you need, not 'in the ballpark'. I found this so far...

Gates lists two smaller ones, the K060966 and the K060960, 2470mm and 2455mm respectively. So, the choice is between 10mm shorter or 25mm shorter (from 2480mm). Sourcing should not be a problem, both seem to be very common. The question is, which one...I can't get my mind around how tensioner travel (as you see it by the release) relates to belt length.

I'll have another chance at it sometime this week and report back.
