I believe my blower motor stopped working when the brushes wore down and the braided copper brush leads reached the bottom of the brush holder side slots. I've managed to hope for a little more life out of the brushes by threading the braided copper lead up through the center of the brush spring coils and then horizontally out the side of the brush holder. This gives about 1/8" - 1/4" more clearance before the brush again wears down and the lead touches the bottom of the slot.
I have yet to inquire at any local auto electric motor specialty shop for suitable replacement brushes. Instead, I've been trying to contact the blower manufacturer (Valeo/United Kingdom) and the motor manufacturer (Siemens/France) and even the largest French brush manufacturer (including their U.S. office) for any possible replacement. So far, not any success....
The brushes are a simple and inexpensive part that makes it a crime to ask $300+ for an entire blower!!!! The motor is not sealed and the job can be done without completely wrestling the blower out of the car. I did so and ended up heat welding a few cracks in the plastic squirrel cage fan to restore its balance at high speed. My windshield has been replaced and I'm not sure if the original clearance to the firewall was reduced....
Thanx to Vlad for the detailed procedure description...
