I've done one on an NG900 (using Dean's excellent steps) and on my Aero (using experience + WIS info).
It is a MUCH bigger pain on the 9-5, mostly in reduced clearance and extra parts to remove. If you take Dean's NG900 list as a starting point, here are some big differences to consider on the 9-5:
- The upper engine mount has to come off. This is true for anything that happens in the serp belt area.
- Instead of just removing the air box and soft hose on the NG, on the 9-5, you have to remove everything between the MAF and the turbo, including the hard inlet pipe and everything attached to it. The inlet is held on at the turbo by a clamp with a Torx screw (annoying arrangement).
- The T7 water pump has an extra boss that connects to a hard coolant line (banjo bolt, 12mm if I remember). Tight clearance makes it hard to loosen/tighten, and if you don't realize it's there, you could break it trying to yank out the pump.
- Due to bad timing, I didn't have a lower hose on me when I did the pump. However, looking down there, I couldn't figure out how it came off without extra disassembly from below.
From a DIY standpoint, add a solid 1-1.5 hours to the NG job. Having done it once, I'd seriously consider giving it to an indie the next time.
