worn brushes are much shorter than new brushes. Just replace the entire regulator/brush holder/brush assembly at 140K miles and be done with it.

IPDUSA.com has an adjustable voltage regulator for bosch alternators that improves upon the relatively low voltage setting on the stock regulator. Alternatively you can wire for an external voltage regulator like FOMOCO or MOPAR that will increase the alternator capacity by about 20%.

Any volvo dealer or saab or bosch supplier should be able to sell you a brush kit to refurbish yours for about $7-10. It does require a little work to cut off the pigtail/bushing on the old brushes and crimp/solder the pigtails for the new brushes but it shouldn't take you more than an hour the first time, discounting removing the reg/brush holder from the alternator on the car, which can be difficult but you don't have to remove the alternator.
