Are you running stock headlight capsules...higher than 55/60 can conceivably cause relay problems although I've run 90/100 for over four years (since the OEM relay lasted about 190K miles and 7 years on 90/100W) on the replacement relay.

It's possible you have a defective replacement relay...where did you get it and it should be covered under warranty if you bought it from a Saab dealer or legitimate supplier. All bets are off if you bought it from Joe the Ragman's Import Auto Supply although he might give you another one since it's only been a few weeks.......

I guess it could be a weak dimmer switch on the steering column, but since that switch handles so little current (only the switching current to the main headlight relay) it should last the life of the car or at least until the right hand turn signal segment of the switch goes tu.

Replace the headlight relay again.
