This does not sound right to me. You are certain that you flipped the lever over and not just reinstalled it in the same orientation? It was not apparent that it had already been done, was it? (I do not mean to sound critical here) If it was done properly, it should allow another 1/8" or more engagement of the gear. This should allow it to stay in gear. Were you able to see that the idler gear was missing portions of each tooth when it was open? It is possible that the fork is bent, It is possible that the front mount is allowing too much lift and it pops out, it is possible that the shifter is not adjusted properly. Check all of these first to ensure that it cannot be helped.
