What finally worked for me was clamping the sensor itself in a bench vice, then putting a long pole into the end of the exhaust elbow and turning the elbow to break the sensor free. Sort of counter to the "normal" way of unscrewing things, but it worked. It took a LOAD of torque to do it.
The sensor is made of a different metal than the exhaust elbow, so they have different coefficients of thermal expansion. What that means in English is that it's a pain in the ass to unscrew the stupid thing when it's cold. This is why some guys wrestle with the thing for several hours one morning, give up in exasperation, drive to their friendly Saab mechanic, and he reaches in with a short wrench and pops it out without even grunting, leaving the Saab owner gaping in disbelief. I learned this lesson the hard way after employing techniques similar to yours when I changed mine last summer. For me, it was a two day ordeal that involved stripped and busted exhaust flange lugs and the partial sacrifice of one of my wife's gardening tools. Next time, I'll know better.
