Hmmm...I've had such things happen for a myriad of reasons in different cars. One of my fans had a bearing go out, so it was kinda flopping around on the drive - made a hellish noise. An old Ford Escort of mine developed a noise like you describe that never went away during the 3 years we owned it. The only one I ever fixed - and which sounds most likely like your issue, was when I was a professional photographer - I filled my own film cans and to create the leader for the film for loading into the camera, you just rip the end of the film a bit which leaves a 1/2" x 1" piece of film in your hand. One of these somehow found its way into the vent system and would occasionally make it into the fan where it would sound like a tiny playing card in the bycicle spokes. I eventually went into the dash and removed it.
SO, it sounds like you may have something that has fallen in there and is sometimes getting wedged just right to be hit by the fan. The fix isn't trival as it requires going into the dash to get to the blower motor...but it certainly isn't too hard.
You may choose to just live with it and learn to sing along to its raspy tune! :o)
