Sounds like a bad electrical connection. Maybe you have a "cold solder" connection caused by not heating the wires enough to melt and flow the solder into the connection. If your soldering iron melted the solder and the solder then dripped onto wires that were not hot enough, this is what happens.
Perhaps the connector plug is corroded. Try giving it a shot of contact cleaner or wd40. Wire connections to either side plug connectors might be bad, too.
I don't think this nest idea is it, because the plug/unplug sequence changes things and you swapped back the old sensor, but sometimes you can get an intermittent bad ground. Did you clean the threads in the manifold before installing the new sensor? When it's running bad, try connecting an auxilliary ground from the battery to the body of the sensor.
