Regarding body/chassis rust: over the years I've applied fiberglass to a number of repairs. If done properly, it is a winning formula. A friend and I once rebuilt his completely rusted out pick-up truck bed with f-glass. A lot of resin, yes, but it was our business at the time, so materials were not an issue. I've also mended a cracked chassis frame at a crucial weight bearing location on a VW. Preping the surrounding surfaces (clean bare metal) is the key to proper and permanent resin bonding. The more layers of glass, the stronger the mend.
You mentioned a future installing of an intercooler. Since you've gone this far, and you've removed the AC, why not install a front mounted IC? A SAAB 9000 fmic, with modifications to the end tanks and in/out ports, will fit in front of the radiator. Some shaving of various metal pieces around the headlights and radiator housing will be necessary. I have that very project waiting to be done. Very do-able, and a considerable performance improvement over the smaller stock 900 IC.
