I recently replaced a cracked cat for an aging pre-86 turbo car. I bought the car used from out of state, so I don't know if it was the original cat cuz it was welded to the down tube, and they had to splice in a short piece. A little wonky to the eye, but it was sound. The casing is what cracked, not the weld areas. I replaced it with a Magnaflow, the longest available for that year car and engine. Because the Magnaflow cat installed with the flange w/ donut fitting, I made sure the joint was going to be leak free upon tightening the four bolts by filing down the donut and the inside flanges of all obvious flaws. Then I removed any gaps in the seams between the donut and flanges by first deciding upon a north-south orientation of the donut with respect to the flanges (using a pencil marka as reference), then I applied a layer of red grease pencil to the donut and spun it a little inside the flange (after aligning the mark with respect to the flange position) to uncover gaps, then filed those gaps down til smooth. I suppose some might argue all that was unecessary if the bolts were tightened enough, but I wanted to be absolutely sure I had no exhaust leaks at that flange. I was very surprised and pleased at the difference between the old cat and new with respect to performance.
