I installed the new voltage regulator this morning, and voltage is back to a nice, safe 14.5 volts. Since the battery had been (not unexpectedly) partly boiled out, I just replaced it. Last thing one needs is a weak battery in the dead of winter!

I did the job with the alternator still in the car. This is a conceptually simple procedure that is made aggravating by tight access. After disconnecting the battery I moved the coolant overflow tank aside, disconnected the alternator wiring, removed the vacuum plumbing from the adjacent part of the intake manifold, and removed the oil pressure sender. (Removing the latter gave easy access to the innermost mounting screw.)

The brushes on the old regulator were pretty much shot as well as the electronics. When installing the new one I managed to fumble and drop one of the mounting screws. As anyone who has worked on these cars knows, each C900 comes equipped with a black hole hidden in the engine compartment that swallows up tools, fasteners, small children, etc. that might be dropped down there by the unwitting shade-tree mechanic. A trip to the local hardware store netted a pair of M4x16 Philips-head screws and washers. (During this job I managed to lose that mounting screw plus a 13mm socket down there, never to see the light of day again.)

First time I fired up the engine there was a nasty surprise, no output from the alternator at all, just battery voltage. (Strangely, the charge light on the dash did not come on.) Removing the regulator and looking inside the alternator, it looked like the metal tab that contacts one of the brush leads was bent out of shape. I carefully bent this back and cleaned it up with some emery cloth. Put everything back together, fired up, and was relieved to find a nominal 14.5 volts appearing across the battery terminals.

As far as I can tell nothing was damaged by the high voltage, but I put together a spare parts box with ECU, ignition module, fuel pump, etc. that were on hand and put it in the trunk, "just in case."
