Great post, makes difficult sound easy as pie.
Just what are these tungsten carbide cutting heads you refer to? Guess I can go look in a Dremel display case at my hardware store to see the offerings, maybe also they show them online. But: not drill bits, instead some kind of grinder?
I've used tungsten carbide drill bits before, expensive as heck and I usually end up snapping them off in the hole when I use them with a hand drill.
Maybe, to get better centering, you could try some kind of sleeve that will fit inside the stud hole and is hollow - - brake line, copper tube, plastic ball point pen tube, or something like that.
Sounds like a nightmare, steel studs snapped below the surface in an aluminum head. But you beat it!
By the way most advice on removing broken studs says to drill all the way through before trying to remove.
