I pulled my headliner and discovered the worst, years of leaky sunroof syndrome had lead to catastrophic failure. The board was drenched and flaking to pieces. My car has a sun roof and the backer snapped on both sides. I decided to try to save it before trying to find a replacement. One trip to home depot later I was set up with fiber glass supplies and a product called bondo hair (which I mistakenly bought instead of resin). Some swearing ensued but I decided to give it a shot anyway.
Bondo hair has fiberglass hairs in it and over small repairs make it unnecessary to use fiberglass mat.
I removed all the flaking material, and brushed on a layer of titebond 3 wood glue, this is a tip I gleaned from this board, impregnating the board with titebond gives you a very nice surface to attach the new headliner. In my headliners case it could not do the trick on it's own so once dried I roughed it up with sand paper and spread bondo hair over all the damaged parts. I even used it to reconstruct the dome light cutout (which had been completely destroyed). About 15 minutes later my headliner was better than new.
I think traditional fiberglass would undoubtedly be a bit stronger but for quick and easy this can't be beat. It also filled in the divots left by my none to subtle use of a wire brush to remove the old foam, provides a more structural alternative to polyester resin.
