First go to the connection points in the fan harness. Examine the wires on the harness side and see if they appear brittle from heat or "puffy" insulation from getting hot. If that is the case, then either the connection needs to be cleaned and dielectric grease applied, or the fan is drawing too much current. I bet you have all the chassis grounds burnished, cleaned and buttered up with the dielectric grease as well.
I had to replace the wires on the harness side as they had overheated from the fan drawing too much current, but the connections didn't look great either. A combination of fan replacement, wire restoration, and connection maintenance solved the problem. I might add that I have an aluminum flywheel, so any extra load on the engine changes the engine speed more dramatically, and the AIC can't seem to compensate quickly enough. Now I run a manual idle control with a solenoid for the AC to kick up the rpms when it is engaged.
