Hi Ric, for some strange reason Dorman gives their freeze plugs way too much press fit plus our Saab blocks can be up to .005" under 1.625" so you can end up with over .020" interference fit which of course won't work as you've found out. We use a shallow cup 1 5/8" stainless steel plug that has the right press fit but we're out of them a present. The OEM Saab ones do have the correct press fit so with Anders' part number see if you can run a pair of them down. Dorman does make a true expansion plug that's actually copper, it's a backwards cup plug with a disc type expansion plug inside that tightens together by way of a stud and acorn nut. The Dorman part number that fits Saab blocks is 568-010 and if they're individually packaged the number is 568-010-1. Many years ago I used Dorman freeze plugs exclusively but when their quality control went south we started using US Steel brand plugs and even their press fit is on the high side so we just have to measure everything now days!
