I'm a bit obsessive when it comes to the details too. I've been a professional autobody tech for 33 years. My 32 year old Harley that I restored from the ground up was the centerfold of American Iron magazine, cover of a book on Vintage Harley's and in a WWF calendar the same year. As I said, I watch the details too.
The way I described doing the job in my previous post is exactly the way I would approach it if I were doing the job on my own car, (if I couldn't find an un-rusted donor car to steal the sections out of, but that gets complicated). If you own a welder already the big cost is already out of the way. You'll need to buy the flat stock sheet metal, (which will need to be thicker than 18 gauge), a half dozen cutoff wheels, four or so of those black "ricecake" type wheels and their arbor for cleaning away all the old rust and undercoat, (they're better than wire wheels). You'll need a spray can of etching primer to spray all your parts after they've been welded in and cleaned up. You'll need a can of rubberized undercoating to make it all looks pretty and to protect your work in the end. There is no replacement for anything I've mentioned. You cannot cheap out here. It's not like you're replacing the glovebox door here. This IS a structural part of your car and it's integrity is currently VERY compromised. God forbid you got in an accident before it was repaired. The car would not react as it was designed to sustain impact and believe me, at that point you'll have bigger things to worry about than fixing rust...Stop sitting at the desk and get under the car with your cardboard and a sharpie......or just buy the patch panels that are available. :) Good Luck, Bob
