Problems with anything to do with cabin ventilation can range from bad to nightmarish. The symptoms you are describing sound identical to the problem I have had for at least a couple of years. Like you, I was quick to blame the A/C. Over time, the problem has just gotten worse and worse. The first thing to check is to make sure the mechanism is working OK- see earlier posts by Ari on the subject. If the arms and wire rod are OK (check under the hood next to the blower motor and inside the car by removing the glove compartment), the problem apparently is that the flap does not seal in any position.
I have been told that replacing the mixer flap is an enormous job, like replacing the blower motor. The next best solution is to keep heat from coming into the heater core. So I bought a hose fitting to bypass coolant flow around the heater core (you cannot just plug one of the heater hose lines). The idea is that in June, disconnect the hoses from the heater core and connect to the fitting, then in September, reconnect the hoses to the heater core so you have heat. Thanks to Jim Moncrief at Sobstory for advice!
