Let's face it. This is the point where you start thinking about smashing the compressor with a hammer. You get confused, your mind plays tricks on you: How bad could a leased Honda really be....? The sweet temptation of reliability and warranty repairs inticing you to the dark side. Only $289 a month...
Back to reality. Saab style anyway. It's time to take some deep breaths. And start over. Discharge the system. Buy a new drier and expansion valve. Flush again. I have started flushing with brake cleaner, which is available in a gallon jug for under $20 and is supposedly a lot better than mineral spririts. Not that I had a problem with mineral spirits, but if it's better, then why not.
Put it all back together. Use your venturi pump if your air compressor is 5hp or greater (open both handles when vacuuming). Incidentally, some one told me the Harbor Freight pump came only with the r12 charge fitting, so an adapter may be required. Charge by weight (30 - 32 ounces) into the vacuum.
You could have moisture in the sytem, but it really seems like a blockage beyond just freezing. I would suspect the drier or expansion valves if the hoses are clean. I am betting on the valve because heating it should have brought your high side down. It is faster, cheaper and easier to replace this stuff and start over than it is to spend hours staring at the gauges wondering if adding a little, or subtracting a little is going to be the difference that makes the difference....At this point, it isn't.
If there is moisture in the system, it's the fault of the morons who charged it for you. I can't see many pleasant surprises coming from further interactions with them.
The one thing that is not clear to me concerns the air flow through the evaporator. You indicated that air is forced out of the fresh air intake. That doesn't sound right to me, but I am not sure I understand exactly what you are describing.
