OK, so you removed the whole tensioner and not just the pulley itself. Did the belt ride in the middle of the old pulley? You should be able to tell from the wear on the old pulley. This should be the clue to determine whether there was a problem before removing the tensioner, or whether the problem was caused when the tensioner was removed and replaced. It sounds like it's the latter in your case. I'm not sure how the tensioner looks from memory. Is there another way you can re-installing it? You mentioned the larger and smaller face of some part. Can this be put on a different way?
Oops, I forgot to ask the year. I am familiar with '91 and up B234 engine. I am not familiar with the earlier ones.
