OK I think I've exhausted the possibilities in troubleshooting my annoying low boost problem. We tried swapping basically any and all components relating to boost control with my mom's '94 a few weeks ago, to no avail; tested leads for cruise control, reverse, etc, which were fine. Base boost is set right at 6psi now. Tonight I pressure tested the intercooler/intake hoses to about 15-20 psi and there is no leak.
Just for kicks I tried a helper spring on the wastegate (no difference), then pulled the W hose to demonstrate to my 4y/o master mechanic what the goal of all this work is. He seemed pretty impressed, then got mad when I put the hose back on & stomped off to find the turbo on his electric Jeep so it could have MORE POWER too (not really related, but he cracks me up when we're in the garage :-) )
I did notice that the noise I always thought was the wastegate dumping boost is gone with the w/g disabled, so apparently the computer is telling the BPC valve to limit boost. I remember somewhere in the archives someone talking about how something that drives the BPC inside the ECU can short out easily, and I'm wondering if that may be the issue. We tried to swap in the '94 ECU, but the trolls changed the connectors between 94 & 95, so no dice. Only other thing I can think of is maybe old fuel filter, but the car just had a major service before I bought it; haven't looked at the filter yet; the thought just came to me while I was typing.
Soooooo, is there anyone in northern or central Ohio, or western PA in possession of a '95 Non-TCS Aero that gets full boost, who would be willing to let me swap in their ECU to test this theory before I fork over large $$ for a new one? I can come to you, and provide some form of compensation for your time (six of your favorite beverage, etc, whatever)
