And the solution was ....
A new Catalytic Converter. I used a direct fit Catco unit; part #4809, if I remember right. I'll look that up. I also have photos comparing the OEM unit to the Catco unit I'll post later. To sum up :
Catco pros :
1. made out of stainless steel
2. direct fit replacement, just unbolt old cat/downpipe, bolt in catco unit
3. CHEAP!!! ~$175 with free shipping vs. ~$350 for the OEM.
4. And of course, it cleans up your exhaust so you can pass emissions
5. Does have a mounting point for the bracket that attached to the back of the engine block.
cons :
1. Downpipe appears to be smaller than OEM
2. Rather clunky design and manufacture, not engineered for proper flow at all. From a driving experience, it would seem that there's only a modest improvement in gas flow using the catco over a plugged up OEM cat.
Before I replaced the cat, NOx was upwards of 1200; CO and hydrocarbons were high, but within limits. I tried a can of the Guaranteed to pass. This seemed to improve power, and when I had it retested, had brought down the NOx almost 200 ppm, but still didn't pass. After replacing the cat, NOx read out at around 50 ppm. Other measurements were very close to minimums.
I'll post pictures and hard data later on this evening.
This just goes to show, sometimes it _is_ the cat. Of course, I tried everything else that was cheap first, but in the end, this looked like the only stone unturned.
