I just resolved the timing chain rattle on my '94 Aero, and I thought I'd pass along the experience to everyone else.
My Aero (~150k miles) had a decent rattle going on under the valve cover. I read the posts, and was warned that a lot of things could be telegraphing through the valve cover, and sound a lot like a loose timing chain. One by one I eliminated possible causes by testing; everything belt driven, lifters, fuel injectors, fuel pressure regulator... In the process, I pulled the valve cover and rotated the engine over to TDC, and confirmed that the timing gear was still aligned right. I also pulled the tensioner, and it had less than 11 cm of extension on it.
Before I put the valve cover back, I installed a new top guide (as well as a new gasket, etc.) and guess what? The noise was GONE! The difference between the old and the new one was minimal. You could eyeball it and see that the old one had shriveled up just a bit; it was a little thinner, and definitely more brittle than the new one.
I was skeptical that it'd make a difference, that the tolerances just couldn't be that tight, but it would seem that they are. It runs smooth and quiet now. So just a heads up, even if you don't think a new top chain guide will do you any good, give it a shot; it's cheap and easy.
