Well for those interested this was the exact scenerio I had. Not only was the plastic seperating inlet/ oulet broken but the rubber that it sits on had deteriorated so fluid was leaking from one side to the other and this rubber was also contaminating the entire system as bits came off it.
I had replaced the thermo, and the flapper arm was functioning, blower was fine.
Used quasi for directions and pics. amazing adn very good of him to put those up for everyone. I was working in -10'c condition (because I really needed heat) and ended up snapping both clips that hold the blower in because the plastic was so cold and brittle. Not such a big deal because the box fits so snug in there it barely moves. But to insure it didnt move i bought a floor hockey puck (orange), sawed a quarter wedge of it and jammed it in between the bulkhead and blower box with the flat end glued to the blower box. Yes I know it sounds like a heath robinson affair but it worked fine and since its a hockey puck it is pretty resistent to cold and other elements I'd hope.
anyway put everything back together with what was left of my hands and the heat is amazing. btw Once you get the new core hooked up its incredible how quickly everything goes back together.
all in all though a pretty long job. took me about 9 hrs over 2 days.
