I have just replaced the brushes on my '94 Aero. This was relatively straghtforward. You don't need to remove the alternator which is a big plus. You will need some patience in fitting the voltage regulator and brush module back in, but it can be done.
Not sure what your problem is. I had to replace the brushes as they were worn (warning light would come on at high revs). You can replace the brushes separately but this does require soldering the new brushes back in. Better to just replace the reg complete with new brushes but this is a bit dearer.
If you have problems with the bearings you will need to remove the alternator. Hope you don't have to do this.
