Leif, the bendix the star toothed piece that engages the flywheel, has a one way sprag clutch. This one way clutch is likely at fault. intermitt failure of bendices does happen. It is likely that the bendix did appeared to turn with the bench test , but I am not recommending putting a finger in there when it slams out and spins. But with out the load of turning over the whole motor, deduction of the above sprag is near 100% to the symptoms you describe. A rebuilt unit or repairing this unit with a new bendix is in order. Whoa indeed is the starter removal procedure difficulty high to get the starter in and out, Battery box and oil return line and clutch cover and the trans dip tube too, bothe air tubes to the turbo, the rear starter brace, and 8mm allens with wavy washers in the bell housing side and loose nuts no lock washers on the starter back side. Grease and grime everywhere. Doing the above is fustrating, to help at the near half way point, take a medium vise grip and clamp the starter to the gable plate in the 3 o'clock position. This will allow you to be just attentive to the starter bolts, not the weight of the starter as it tries to sag and fall till bolts are offered up. Leave the rear brace off till after the starter 2 bid bolts are mounted and tight. Give the pan bolts now visisle under the starter a sinch too while at the half way point. The big nut or the turbo oil return to the block requires a (36 mm?) crow foot. Do this only once and take your time , you'll get it...Don
