Hello everyone! I'm a new member but not new to the site, so first of all I want to say thanks to everyone! This is by far the best car forum out there! The most informative, thorough, insightful, but most importantly respectful and friendly to all folks of all skill and knowledge levels. A very refreshing thing these days.
So on to my question. My daughter and I are working on her project car, a '00 9-3SE 'Vert. 191k miles. We're currently doing the big timing chain job; engine in car, head off, oil sump off, and just now timing cover off. In checking the outer oil gear to cover clearance, we found a clearance of .0045" or .1143mm. I realize this is over spec., but my question is how critical is this clearance? Should we just go ahead and replace the timing cover? And if so, also the gears and oil press relief valve? There is no sign of scoring on the gears, PRV valve or body, in fact the entire inside of the engine is very clean. (We cleaned the sump ages ago, when she first got it, and she has been very good at regular oil changes.) Also, there was no other problems like an oil pressure light or anything, just a little timing chain noise. And those components are worn but not too badly. The reason for this job was the timing chain tensioner was broken off in the head. (I didn't do it, haha, some dunderhead a local shop who didn't know Saabs, but this is another long story in itself!) Anyway, the head is repaired, cleaned, milled and ready to go on, along with all the other new parts associated. But...the timing cover. Some have said the clearance is no big deal, while others have said it is. I personally believe there are clearance tolerances for a reason. On the other hand, we've already spent a ton of money on this job, and I hate to drop another 300 for a cover, pump gears and a PRV if it's not necessary.
So what do you all think?

Among all of us we have a '00 Vig, '99 9-3, '009-3 Vert, '08 9-5, '00 9-5, and my first Saab: a '95 900.
