I can help out with the design. Michael's right- a mould will cost a fortune. Even with the hard times. Check out what the guy who own's the tool shop is driving- you'll be impressed.

Plastic is still an option though- You could use a machinable plastic like Delrin and have someone make a one-off on a standard mill or lathe. Hang around outside a machine shop with a decent set of drawings and make friends with a machinist.

The design part would probably be fairly simple, If you've got an idea in mind, and you'd like another opinion, email it to me and I'd be happy to make suggestions on ways you could make it or make it cheaper...

There's also the option of using a mirror from a different car, or adapting one to suit your needs.
