I followed the threads on the Talon intercooler in the archives, and decided this was the best solution for me. Jak sells one ready to install (15 minute job) for $350. I bought one on FleaBay for $85, and fabricated a new output pipe and a patch for the old hole from a set of turbo piping I'd pulled off another Saab that I had laying around. After thoroughly cleaning that one (so it could be welded), and hand fitting all of the parts (about 2 hours work), it was ready to go to the welder. I spent a half hour locating a shop that could do the aluminum welding (its a specialty service tha tmost welders don't offer), and they did the job for me for $75. So, considering I spent about an hour figuring out that I could do this, bidding on the auction, and the other "administrative" aspects of this, duplicating Jak's product cost me $160 and 3 to 4 hours of my time (a very conservative estimate, I might add).
If I had it to do over, I'd have just bought Jak's Talon intercooler. However, it is in my nature to tinker around and I am a die hard DIY'er, at least in part, because I always learn something along the way when I take on something new, so there you are.
Bottom line, the Talon intercooler does make a dramatic in how well you stay in the red. Before the Talon, I used to boost 1/4 to 1/3 into the red, but quickly drop back to the top of yellow/bottom of red. After the Talon, I hold the peak boost longer and stay in the red until I let up on the accelerator. It is an extremely important modification, along with some type of an AID on the disributor (you can make one too, but a better Idea is to buy one from Dave - same reasons as above. Do the AID/APC mods first, but afterwards, the stock intercooler simply has to go.
Don't buy the later intercooler for a 5 cfm increase. The talon intercooler is a 200 cfm improvement over the stock unit.
