Kurt, now is the time to up-grade. There are no drawbacks to going
bigger. As Dr. Boost has noted, all Aeros tend to run at high EGT's -
even stock ones. A larger intercooler will not only keep those EGT's
lower, but it will also have better flow dynamics and wont have as
much pressure drop through it. My old Mitchell book lists the stock
'94 I/C @ $800. I bought my KJ, which is twice the thickness as the
stock one, for a little less than that. It's a tight fit, squeezing it under
the radiator support, and it is right against both the condenser and
the radiator, but unless one really looks hard, one can't tell that
any modification was done to the vehicle. And you'll still be able
to use your air condition in the summer. Being all aluminum,
there's no worry about plastic end tanks when you install the
software that'll bring your boost into the 20's (psi). KylarJonson
I/C's are made in Sweden, but they can be had from Engstrom.
I think he may get more than what I paid for mine, but I still think
it would be worth it. Anyway, the picture gives a good idea as
to how a 50 mm thick I/C fits in the stock location. Note that the
larger end-tank tends to flare out the side of the radiator support.
Like I said, it's a tight fit, but everything bolts right up.
