I tend to keep my tank above a 1/4 of a tank to keep my fuel pump cool (think it would be a real pain to replace the fuel pump on an AWD car), but its hard to believe that the SID being off >10% is "normal".
You mentioned that you'd calibrated your fuel gauge. How'd you do that? The WIS doesn't seem to be particularly helpful when you get to fuel system diagnostics...
