I have an '03 Arc with 6 speed (even though the window sticker says 5 spd) and I have a similar issue. Many people here have it and there is a TSB out to address the problem. I still haven't made it in for my first service/checkup and I'll bring it up then. My issue is a slight crunch going from 1st to 2nd and 2nd to 3rd, and sometimes on the 2nd back to 1st while rolling to a stop with the cluth held in. As others have pointed it this is mostly when the gearbox is cold- I tend to just 'granny shift' for a few minutes until the gearbox heats up.
I don't mind a few issues like this- we are basically test pilots even though there has been extensive proving grounds testing, etc. before this model was released. It sounds as though many '03 issues are still there for '04 and I had a similar situation when I bought my new '95 900S 2.3L 5 spd. (second year of the new series back then). I didn't want to continue driving my non-turbo '95 for another few years and I wanted the 9-3 SS for the handling advantage over the 9-5. The trade off is dealing with a few issues but just keep on top of them to make sure your dealer is headed in the right direction when making repairs. This car is certainly no Malibu! ;^)
